I haven't posted in awhile but I thought I would share this since this affects our jobs. Our station has dealt with this for 3 years and now this comes out.

Frontline’s Valued Customers,
Frontline and Cummins have endeavored to solve the continuing issues that the Broadcast Industry has experienced
over the last few years concerning the generator shut down in the field. The combination of the increased under
body temperatures and generator temperatures that are needed to burn the last of the hydrocarbons (due to EPA
standards) sometime leads to generator shut downs. Cummins Onan led a 6S project jointly with Transfer Flow and
Frontline to develop a new fuel delivery system to help resolve the problems we have been experiencing. The new
fuel delivery system will require the removal of the existing fuel pump and the installation of a new submerged, in
the tank, fuel pump.
Cummins Onan / Frontline will offer two special programs for those that are affected with the problem listed above.
The first is the new fuel delivery system which is listed at over $750.00, including installation.
For Frontline customers only a new fuel delivery system can be installed for $350.00. The new submerged fuel
pump fuel system will be installed on any Frontline built E-350 Van with the 7.0 EFI gas generator. The
installation can take place at your local Cummins Distributor. Frontline will need to make the arrangements with
Cummins Corporate for your vehicle upgrades. Please contact a Frontline customer service representative with the
number of vehicles to be involved with this program along with your purchase order number.
The second special program Cummins is offering for our customers is a generator exchange. Cummins will replace
the existing 7.0 EFI gas generator mounted on a Frontline built E-350 van, with a new 7.0 EFI gas generator and
the fuel pump system. This exchange can take place at your local Cummins Distributor, and includes a new
warranty of 2000 hours or 2 year. The cost for this exchange will be prorated as listed below.
Generator Hours Cost
1000 or less $1,600.00
1500 to 1000 $1,750.00
2000 to 1500 $2,300.00
2500 to 2000 $2,900.00
2500 to 5000 $3,500.00
If you wish to take advantage of this program you will need to contact a customer service representative at
Frontline. This program will be invoiced through your local Cummins Distributor.
Frontline will coordinate the fuel pump or generator replacements for Cummins Cooperate and notify them of the
program our customers want to pursue.

6S Project – Generator Shutdown due to Fuel Overheating
problem in the Broadcast Application

Problem Description:
Intermittent shutdowns with the broadcast application in high ambient temperature
conditions
Current Van and Generator System Description:
1. The van fuel pump is immersed in the fuel tank. The van pump always receives
liquid fuel on account of being immersed and does not suffer a loss of fuel
temperature
2. For the Cummins Onan generator the pump is in line configuration (mounted
outside) and we draw fuel through the fill neck. Often with this setup if fuel is hot,
we get vapor at fuel pump inlet thereby causing a loss of fuel pressure and
generator shutdown.
Analysis:
After we analyze the data, we conclude that
1. 50% of the total faults can be related to the high fuel temperature, and ,
2. the remaining 50% are related to operation and maintenance
3. Gasoline starts vaporizing at 137 degrees F and we confirmed that at high
ambient temperature, the fuel temperature is above 137 F. Thus, instead of
delivering liquid to generator fuel
pump we deliver vapor, leading to a
lack of fuel for fuel pump causing
generator shutdown.
4. Approximately 90% of the heat is
transferred from the van engine
running and only 10% from the
generator. By keeping the van engine
off we can eliminate most of the fuel
temperature heating issue. However,
we understand from end users that
this causes inconvenience in hot
weather

Modifications to help Broadcast Customers:
To avoid inconvenience of keeping van engine off in high temperature conditions, our
supplier, Transfer Flow, provided an in-tank fuel pump solution. The effectiveness of this
solution was tested by Cummins Onan at Frontline facility. By having an in-tank fuel
pump we ensure that at all times the fuel pump gets liquid and delivers fuel to the
generator to avoid generator shutdown. Transfer Flow will have this new fuel pump
ready for production in November.
In addition to in-tank fuel pump solution we will provide some decals for the generator
to help educate TV Stations & reduce faults related with maintenance and operation
issues.

Frontline customers.

Yup, we have that problem with our newer truck. It's burned us more than once. Had to pull 'ol reliable out of mothballs to save our butts. It drove our Engineers crazy. We got our recall notice almost 2 weeks ago.
